Question : Export Exchange 2003 mailboxes to PST

I have an Exchange 2003 Server with a "_" in the domain name that Exchange 2007 will not install to. I have a new 2008 Server with Exchange 2007 that I am going to install with a new Domain. The last time I migrated mailboxes from on server to another the process stopped in the middle and corrupted the mailboxes on both servers that were in the middle of transfering durring the migration. I cannot have that happen again and I need a method of migrating to the new server while maintaining the original setup completely so I have something to fall back to in case it fails.
The Store has 40 users and a 48GB store with a few of the users having 10 GB mailboxes. I want to export to PST files that I can then import but the utility to merge to PSTs that is installed with exchange kepps stoping with errors and when I install the latest exmerge and use that the files have a 2GB limit.
What is the best method of exporting the mailboxes to PST? Or how can I continue the export with the migration utility that came with Exchange 2003 and get it to ignore corrupt emails? Or can I use some utility to get rid of the corrupt emails that make the merge utility fail.
We are forced to do the migration tihis weekend since activesync has stoped working for their phones and 15 hours of Microsoft phone support has only made things worse.

Well you obviously know about Exmerge: A great explanation of how to use it correctly is here:

But their are better options...

GFI Mail Archivers has a very good Export tool that works well. http://www.gfi.com/mailarchiver/
